The Situation

Manufacturers of film-faced plywood face a costly limitation: many commercially available putty fillers cannot reliably repair larger veneer defects without risking bubbling, delamination or surface failures during hot pressing.

Because a defective phenolic film surface can render an entire finished panel unsalvageable, the cost of quality failures is substantial. To minimize this risk, manufacturers often rely on premium A/B-grade face and back veneers, limiting the amount of filling required before film application.

This approach significantly increases raw material costs while consuming high-grade veneers that could generate greater value in decorative or other applications where the natural wood surface remains visible. In film-faced technical plywood, that premium appearance is ultimately concealed beneath an opaque phenolic overlay.

The Findings

The investigation confirmed that the limitations of conventional putty fillers resulted from a combination of material properties and their behavior under the heat and pressure of phenolic film pressing.

Limitations of commercial formulations: Even solutions developed by leading industry suppliers could not reliably repair larger veneer defects to a standard that would enable systematic use of lower-grade face and back veneers.

Potential of lower-grade veneers: Grade III (C) and IV (D) veneers could be used directly beneath phenolic film, provided that surface defects were repaired with a filler capable of maintaining its integrity throughout the production process.

Validation of a new formulation: Production trials confirmed that a proprietary putty formula, developed from scratch, could successfully repair even substantial veneer defects while maintaining the expected quality of the finished film-faced plywood.

The Work

The project involved developing a proprietary putty filler formulation from scratch, specifically engineered to repair substantial defects in Grade III (C) and IV (D) veneers used beneath phenolic film.

The development focused on achieving reliable filling performance, dimensional stability and compatibility with the heat and pressure conditions of industrial plywood pressing. The formulation was refined to address the combined limitations of conventional fillers without compromising the finished panel's surface quality.

Production trials were conducted under real manufacturing conditions, testing the formula on lower-grade veneers with varying defect sizes. The results were evaluated after phenolic film pressing to verify surface integrity and the absence of bubbling, delamination and other visible defects.

Following successful validation, the formulation was introduced into industrial production, enabling manufacturers to use significantly cheaper face and back veneers. The solution was designed for in-house preparation using readily available, low-cost ingredients, reducing dependence on specialized commercial fillers.

The Results

The implementation delivered $240,000 in material cost savings by enabling the use of lower-grade veneers beneath phenolic film without increasing the finished product defect rate.

Freeing up premium-grade veneers for higher-value applications contributed to a 15% increase in revenue.

The proprietary formulation was successfully validated in industrial production, demonstrating that substantial raw material savings could be achieved without compromising finished plywood quality.
